So I found myself in need of a foam cutter to finish my "How-To" posts on upgrading the superb HobbyZone Super Cub - specifically making cutouts in the wing for the ailerons/flaps servos. I found myself searching my memory for ways to make one with the things I already have in my home/garage. And VIOLA'!!! Here is what I used...

I started with a Weller 100/140 watt soldering gun, only to find it didn't have quite enough juice.

I then whipped out my trusty old Radio Shack 150/230 watt soldering gun and BAM! That was the ticket :)

In place of the standard soldering tip that comes installed, I used a length of 3/64" stainless steel welding (TIG) rod, bent to the dimensions that I needed. I used stainless because the foam won't stick to it, and it will handle the heat without softening/bending.

Here are a few pics including a test piece of foam with a couple trial cuts...

Vey cool.  Those look almost like factory cut outs.  Soon you'll be setting up a hot wire and cutting wings.
